Start with the product's maximum outline, including caps, hinges, controls, labels, protrusions, and protective wrap. Record fragile faces and the direction used to load and remove the item. Draw the dieline from an accurate model or physical sample, not a nominal catalog size, and mark cavity outlines, bridges, edges, and access notches.
A tight opening can abrade a coated surface, while excess clearance lets the item gain momentum inside the box. Check every expected orientation. Raised switches should not carry lid pressure, sharp corners should not land against a thin cavity wall, and a finger notch should create a direct removal path without bending a delicate component.
A hinged corrugated mailer encloses the tray during parcel handling, a two-piece box separates the lid from the base, and a sleeve with drawer controls the pull direction. A straight tuck end carton can surround a shallow, lightweight insert. E flute gives a lower-profile shell around a shallow tray, while B flute provides a deeper corrugated profile when cushioning or stacking matters more.
Compare custom rigid boxes with inserts for a deep presentation tray with custom mailer boxes with inserts for a shipping shell. Check lid swing, sidewall clearance, glue tabs, and fold lines around the assembled foam, not only the empty box.

Each component needs its own removal path and enough material between cavities to resist tearing. Map component mass, fragile faces, and loading order before arranging pockets. Cables and accessories belong in separate recesses so they cannot rub the primary item. Check the complete set because a nominal outline can miss tapers, hinges, and raised controls that create movement after the lid closes.
A packed sample should reveal lid closure, product movement, finger access, and thickness loss after pressure. Compression set means the foam remains thinner after a compressive load is removed. Closed-cell polyethylene foam commonly gives a firmer tray with lower water absorption, while open-cell polyurethane foam compresses more readily around lightweight or delicate items. These are general material behaviors, so the selected foam still needs a fit check with the actual product.
Rotate the closed pack through each orientation, then inspect contact marks, torn cavity bridges, pressure on controls, and scuffing on finished surfaces. Repeat the check with caps, cables, labels, and protective wraps included.
The tray should sit flat without bowing the walls, blocking the closure, or forcing the lid to preload the product. Digital printing can handle several outer-box artwork versions without separate plates, while offset can carry fine graphics when setup is spread across a longer quantity. Keep foil stamping and spot UV away from sharp folds and tray edges where the surface flexes.
Build outer-case counts from a physical packout of finished boxes, including sleeves and protective wraps. Record stable units per layer, case dimensions, total case weight, and the pallet pattern.
